I've seen this a number of times - it seems to happen to me mostly when the names are bold. It seems that there is a very slight discrepancy in the way text length is calculated for screen display and for printing, or something like that, that occasionally results in either missing surnames or blank data lines when text intended to wrap doesn't actually need to in the printed version, thus leaving a blank line.
You may see a few differences in warp depending on the zoom level. But the view in Print Preview should match what is printed. Rather than change the box size when the chart is generated, which as you have discovered, may just move the problem elsewhere, I'd suggest manually adjusting slightly the width of only those boxes that do not print correctly. Then check Print Preview to test the results.
It is also possible that a later printer driver may help, but in my experience that has not provided a solution.
